Fix: reject failed simulation device bindings before execution - #2826
Sim Context ignored pthread_key_create and pthread_setspecific failures. A failed key creation could be followed by a write through an invalid key; a failed binding could still report a successful attach or invoke a child task with an unbound/stale device ID.
Return binding errors before publishing the runner device or invoking the child body. Hold AICore and AICPU executors until the entire thread cohort is created and device-bound. A partial startup is cancelled and joined before its failure returns.
Related to #2767 and #2871. This delivers the Sim Context portion of the agreed split after #2778 and #2788; it does not complete the issue.
Design and compatibility
Add pto_cpu_sim_bind_device_checked, returning pthread error codes. Preserve void pto_cpu_sim_bind_device(int) for existing consumers; it aborts on failure because the old ABI cannot report an error safely. New host runtimes require the matching sim-context library with the checked symbol.
Keep the scalar device-binding key in the existing process-resident Sim Context. Runtime unload must not delete a key shared by other runtimes; no new application pthread keys or thread-exit callbacks are introduced.
Make create_thread wait for binding, join a failed child, and throw without running its body. Attach initializes the device key before publishing the runner device ID, so child binding bypasses the key-initialization mutex. The wait deliberately has no deadline: timing out cannot safely detach a child that still references the runner/module. This does not establish arbitrary post-fork initialization safety. The per-thread promise/future and cohort gate add startup work, with no task-dispatch work.
Reset the startup gate through its thread owner, with Debug assertions that neither thread vector contains joinable threads. Released workers finish their task count once; startup cancellation joins created workers and abandons completion, without requiring cancelled or uncreated workers to decrement the count.
Roll back a partially started collector by joining its created threads before rethrowing. Retry must see an empty thread set, with no missing or duplicated shards. Both thread vectors reserve capacity before spawning.
Keep launch rollback in a scope guard: only successful gate release dismisses cancel/join/abandon cleanup.
On caller-thread attach failure, simpler_wait_run and simpler_finalize_run preserve the carrier and execution claim for retry, rather than declaring an undrained run complete or destroying it. Failed child bindings also log the device, thread name and original pthread error before runtime error normalization.
Return SIMPLER_NATIVE_RUN_WAIT_INCOMPLETE (-1008) when sim wait cannot attach before drain. Both ChipWorker wait consumers retain the launched phase and permit retry; finalize stops before teardown on this result. Other returned results are cached as observations; physical completion is established separately through poll or wait-completion, preserving Update: separate native completion from result observation #2829. Rebuild host consumers and runtime modules together for this return contract.
Include the device-binding cohort gate in this PR: handshake alone can leave an earlier AICore executing and waiting for an AICPU whose creation failed, so join would hang. Cancellation precedes join; completion retains the first startup error. Existing conservative Partial/poisoned-run handling remains.
AICore/AICPU module-owned keys and core-identity initialization remain subsequent work, as do recorder scratch and capture/prepare ownership. This gate establishes device binding, not successful initialization of every executor-local TLS value.
Build dependency discovery
The A2/A3 CI jobs fail during installation before tests run: pip sees nanobind 2.12.0 in the runner's user site-packages, but CMake cannot find its package configuration (#2871). If normal CMake package discovery fails, query the selected Python interpreter with -m nanobind --cmake_dir and retry using that directory. Successful existing discovery, including an explicit nanobind_DIR, stays authoritative. A failed query identifies the selected interpreter in the error.
This follows nanobind's documented Python-package discovery mechanism and avoids relying on the build backend to add every Python-visible package location to CMake's prefixes. The isolated regression reproduces Python import succeeding while the unmodified project configure fails; it does not establish why the affected runner's package location stopped being discoverable.
No CI workflow changes are included.
Validation
Current head:
Three configure regressions use the real project CMakeLists and an isolated Python environment: external Python package path (including spaces), explicit CMake package directory without Python importability, and missing-package diagnostics. Before the fix, external-path configure fails while explicit-directory configure succeeds; all three pass after the fix.
The editable simulation package builds and installs successfully at the final commit.
All 77 packaging discovery/compiler identity, lint-build selection, and actual a2a3/a5 startup fault/legacy ABI cases passed (95.99s).
Applicable pre-commit hooks pass. Author review-pr skill self-review completed; this is not independent reviewer approval.
Earlier TLS validation, not claimed as rerun on this head:
At d97aa98b6: 442/442 non-hardware CTest targets and 26 actual-runtime startup/legacy ABI cases passed.
At aba715a4b: both full default simulator sweeps passed. Consumer regressions cover incomplete ordinary wait, incomplete finalize-internal wait and completed execution errors; reverting the consumer fix makes the retry tests fail.
Targeted ASan/LSan regressions passed. Full legacy profiler/native-run sanitizer suites have previously reproduced retained allocations; they are not claimed clean.
Local macOS validation remains deferred. No current-head onboard validation is claimed. Installing the exact CI dependency versions locally was blocked by the package proxy (HTTP 403), so the successful local build uses nanobind 2.15.0 / scikit-build-core 1.0.3 rather than the failing runner's complete toolchain. Remote CI on the new head must verify the runner-specific recovery.

Walkthrough
The change adds checked simulated-device binding and updates thread creation to report binding failures. Simulated AICore and AICPU workers now wait for a cohort-wide startup decision. Failed binding or launch cancels startup, joins created threads, and records the launch error.

Summary
Checked device-binding API src/common/platform/sim/sim_context/cpu_sim_context.*, tests/ut/cpp/common/platform/*, tests/ut/py/test_sim_context_legacy_abi.py
The new checked binder validates device IDs and returns key-creation or binding errors. The legacy binder aborts on failure. Tests cover binding failures, retries, legacy ABI use, and Linux error injection.
Thread binding and startup gate src/common/platform/sim/host/device_runner_base.*, src/common/platform/sim/host/sim_thread_start_gate.h, tests/ut/cpp/common/platform/test_sim_callable_pool.cpp
create_thread waits for child binding and joins and throws on failure without running the child body. attach_current_thread reports binding errors. The startup gate supports wait, release, and cancellation.
Cohort launch and completion src/a2a3/platform/sim/host/device_runner.cpp, src/a5/platform/sim/host/device_runner.cpp, src/common/platform/sim/host/sim_run_completion.h, tests/ut/cpp/common/platform/test_sim_run_completion.cpp, tests/ut/cpp/common/platform/test_sim_callable_pool.cpp, docs/dynamic-linking.md
Both device runners hold AICore and AICPU workers until launch succeeds. On failure, they cancel the gate, join created threads, and abandon completion with the launch error. Documentation describes binding ownership and startup behavior.

Roll back partial collector startup before merging. If a worker binding fails, a subsequent simulation run can reuse incomplete collector state and hang or fail. The checked binding and cohort gate otherwise address the intended failure handling.

Make the cancellation test drive the runner's failed-launch path.
FailedAicpuBindingCancelsAlreadyReadyAicoreAndAicpuThreads (tests/ut/cpp/common/platform/test_sim_callable_pool.cpp:719-745) calls startup.cancel() itself and never calls DeviceRunner::launch_execution_impl. Removing the run->startup.cancel(); run->join(); block at src/a2a3/platform/sim/host/device_runner.cpp:733 or src/a5/platform/sim/host/device_runner.cpp:757 would leave this test passing. No test in tests/ut/cpp drives the a2a3 or a5 sim launch_execution_impl.
Add a test that runs the a2a3 and a5 sim launch into its failed-launch branch with an injected child binding failure. Assert that already-ready AICore and AICPU threads do not run their bodies. Renaming the test does not add this coverage.

Extend coverage beyond
FailedAicpuBindingCancelsAlreadyReadyAicoreAndAicpuThreads, which cancels
startup directly: add tests that exercise the a2a3 and a5 sim
DeviceRunner::launch_execution_impl failed-launch paths using an injected child
binding failure. Verify that already-ready AICore and AICPU thread bodies do not
run, so the tests fail if launch_execution_impl no longer cancels startup and
joins the threads.
Added committed Linux integration tests in tests/ut/py/test_sim_startup_failure.py and its preload fault-injection helper. They run the actual installed a2a3/a5 runtimes with host_build_graph and tensormap_and_ringbuffer: three binding-failure positions and two partial pthread_create-failure positions per combination (20 failure cases), plus four normal-start controls. Assertions check the injection marker, expected launch failure, post-join drain diagnostic and bounded process exit; timeout cleanup kills the child process group. These exercise the runner failure path rather than manually cancelling the gate. The C++ gate tests retain direct assertions that worker bodies do not execute after cancellation; the integration tests do not separately instrument body entry.
All 24 startup integration cases plus the legacy ABI test passed locally. These fault-injection cases are Linux-only; no local macOS validation is claimed. The two inline findings have also been fixed and replied to individually. Threads are left open for reviewer confirmation.
@zxx0288 Please respond to the unresolved thread from @ChaoZheng109 on the ChipWorker contract: after attach failure, wait_native_run / finalize_native_run_epoch currently accept any integer as completion and poll can return true before the backend run is drained. State whether this PR will fix it or whether it is a separate follow-up. CI is green and this is the only open thread.
@zxx0288pre-commit is failing on the new head 71478b5, and the ChipWorker wait/poll thread is still unresolved. Please fix pre-commit and respond to the thread before the green-CI review.
